Frequently Asked Questions

The CAPEX for an iron manufacturing plant ranges from USD 50 million to USD 1,000 million. Coal-based sponge iron plants are generally at the lower end, while integrated blast furnace complexes require higher investment.
A typical iron manufacturing plant has a capacity of around 0.1 to 3.0 million tons per year.
The global iron market is valued at around USD 400 billion to USD 650 billion. It is expected to reach about USD 550 billion to USD 850 billion by the early 2030s, growing at roughly 3.0% to 3.5% annually.
Steelmaking accounts for around 90% to 95% of iron demand, while foundry and casting applications represent about 3% to 6%. Powder metallurgy and other uses make up the remaining share.
In the blast furnace process, iron ore, coke, and flux are charged into the furnace and reduced to molten iron at about 1,500 degree Celsius. In the direct reduction process, iron ore pellets are reduced in the solid state at around 800 to 1,050 degree Celsius using gas or coal to produce sponge iron.
The main feedstock is iron ore supplied as lump ore, sinter, or pellets, mainly in the form of hematite or magnetite. Iron ore typically accounts for around 25–30% of total production costs in integrated steelmaking, depending on ore prices, plant efficiency, and whether the plant has captive mines.
Furnace systems, raw material handling equipment, utilities, and gas cleaning units account for around 50% to 60% of the total iron plant setup cost.
Iron ore and reducing agents such as metallurgical coke, natural gas, or non-coking coal are the main cost drivers. Together, they account for around 70% to 85% of production costs and about 65% to 80% of variable operating costs.
China dominates global iron production with around 64% of pig iron output, followed by India at 7.5%, Russia at 3.6%, and Brazil at 2.2%. China and India together account for about 71% of global pig iron production.
Iron is mainly produced as pig iron or sponge iron. Pig iron is molten iron containing around 4% carbon, while sponge iron is a solid and porous form of direct reduced iron.
Iron manufacturing faces requirements to reduce carbon emissions and control industrial waste. Plants also need systems for slag handling, dust and gas control, and regular environmental monitoring.
