Frequently Asked Questions

Nutritional supplements and sports nutrition account for about 35-40% of demand, food and beverage processing represents 25-30%, infant formula accounts for 15-20%, and animal feed contributes around 10-15%. Other uses, including bakery, confectionery, and specialty nutrition products, make up the remaining 5-10%.

The production process involves receiving and clarifying liquid whey, followed by pasteurisation and reverse osmosis to increase the dry matter content. The concentrated whey is then processed through multi-stage evaporators to further remove water and is finally atomised in spray dryers to produce whey powder. For whey protein concentrates and isolates, additional membrane filtration steps such as ultrafiltration and diafiltration are used to increase protein content. Liquid whey is the main feedstock, while no chemical intermediates are required.

The purchase price of liquid whey is the main raw material cost and can account for about 70-85% of total raw material expenditure. The remaining costs include processing aids, cleaning chemicals, packaging materials, and other consumables. The exact share varies depending on whey quality, local dairy supply, and the type of whey powder produced.

Filtration systems, evaporators, spray dryers, and associated concentration equipment can account for about 40-55% of total plant CAPEX. Spray dryers are generally among the most capital-intensive units because of their size, energy requirements, and supporting air-handling systems.

Manufacturing costs are mainly driven by the price and availability of liquid whey, energy consumption, and plant utilisation. Natural gas or other fuels used for spray drying and steam used in evaporation can form a significant part of operating costs. Other cost drivers include electricity, membrane replacement, water consumption, labour, maintenance, packaging, and wastewater treatment. Higher plant utilisation generally spreads fixed processing costs over a larger production volume.

Available forms include sweet whey powder with around 11-14% protein and 70-75% lactose, whey protein concentrate such as WPC80 with about 80% protein, and whey protein isolate with more than 90% protein. Other specifications may vary by fat, moisture, lactose, mineral content, solubility, microbiological limits, and intended application. Food, infant nutrition, and sports nutrition grades may have different purity and microbiological requirements.

Whey powder manufacturing facilities generally need food safety and quality systems such as HACCP and GMP or equivalent food manufacturing controls. Requirements may also include microbiological testing, allergen control, traceability, hygiene controls, contaminant limits, and proper labelling. FDA requirements may apply to products sold in the United States, while EU food safety and hygiene requirements apply to products sold in the European Union. EMA approval and pharmaceutical DMF filings are generally not applicable to standard food-grade whey powder, although different requirements may apply when whey-derived ingredients are used in pharmaceutical products.
